You would be surprised how loose the holes are, Mike them with a good dial bore gauge. Goodson sells just the gm size. A precision ball that size might be very spendy
By the way I post this for the benefit of others, this situation is done now. The lifter probably shaved a little metal to make clearance.

What diameter is a HD TC lifter? .8425"? .8450" gives you .0025" total, is that correct clearance?
I am an adult?? When did that happen, and how do I make it stop?!

next time I have a camplate off I'm going to measure the depth of the hole that allows the damage to occur

I'm also going to measure the distance to the bore from the case face that the plate sits against

maybe those holes should be studded as well as the dowel holes, just need to check clearance with the cam chain and cam cover

The distance from the face of the case right side to the edge of the lifter bore: rear 0.9460 and front 0.9465".
Can't measure the hole depth, because there are studs there. Rear protrudes 0.678", front protrudes 0.694". Clears everything fine.

This one is coming apart for overhaul, but I'm not pulling the studs.

I just measured a OEM lifter out of my Slim. I got .8419.  The battery in my digital caliper is dead at the moment, this was with my old school vernier caliper. These seemed to fit a little looser than the Johnson Hylifts I replaced them with. I don't have the tools to measure the bores. The bike has just under 10,000 miles. Hope this helps.

the -99B lifters were  a fairly consistent .8420"

You have a verier caliper that measures to 1 ten thousandth?   What model is that?

This is why I mentioned dial bore gauge. A good digital micrometer goes with that such as Mititoyo. Broaching the bore will not make it the exact size of the ball, there is spring, it does not remove metal or at least shouldn't. Cast iron blocks get these used in rebuilding shops after shot peen.

It is one I got when I bought a used lathe. The old guy threw all his tools in with the deal. There is no brand name on it other than made in China. It is one that has a dial that has half tenth graduations so you can get pretty close to the tenth. I have compared it to my digital and they both agree with each other. This has reminded me to get some batteries today.

So this is a 1/2 thou reading dial caliper?
