Good videos..

Few things I've found..

4. The local supplier for metals sells a variety of lengths of cut off bar stock starting at 3 inches in diameter and 1/2 thick and going up to 8-12 inches in diameter and about 2 inches thick.. They are a little more than if you bought a solid bar and whacked it yourself but still cheaper than paying yourself 10 bucks and hour to attempt to whack it off on a smaller bandsaw.. and it's pretty straight..

These guys might be in your area also.

Since last night, I've been searching the internet for parting larger-diameter stock.  It seems that most recommend cutting first and then facing (like I did with the hacksaw).  I'm pretty sure that the 6061 aluminum I'm using galled onto the end of the tool and then welded itself to the workpiece.

In my google searches, I foung this:

Their cut-to-length isn't much more expensive and a lot less work than my hacksaw.

On the subject of the home-made open end caps:
I rode to our motorcycle skills practice last night (47 miles of highway riding) with the new endcaps.  Quite honestly, I can hardly tell the difference in exhaust volume, tone, etc.  The right side is blappier than the left, but it could be the profile of the back side of the hole trying to whistle.  (I chamferred the 2nd cap but not the first).

Thanks to the both of you for the online metal sites.
