This is something I noticed a few months ago and just put on the back burner until now (gonna rain everyday til April now). When I tried to shorten my stack of discs I discovered that 3 of the screws were just turning. Not sure if it's the screws themselves or the threads they screw into (probably both). Is there enough metal to just drill and tap the holes and replace the screws or is it gonna be necessary to replace the plate they screw into also. I know that if I drill and tap I'll have to drill all the stupid discs too but it is what it is I guess. There's two buttonhead screws on the underside of the muffler that I'm guessing will release the plate the screws go into. Is that right?

Got a friend with a mig welder?  Fill the holes, drill and retap.. IIRC the plate is mild steel..  The discs and end-caps are SS tho..

I broke several screws off on mine on the 2010 bike after I used McMaster Carr SS screws. (I lost the original screws and discs somewhere on the Pacific Coast Hiway  ) I just removed the screw(s) you mentioned on the out side and pulled the whole baffle out and removed them. Since then I only use the ones from SuperTrapp and always use their anti-seize. No problem since.

This is what a SuperTrapp Supermeg baffle looks like when you pull it out and what you have to work with.  However, if you pull the baffle out the packing wrapped around it may come off which may necessitate new packing.

You could possibly drill it out and rivnut the hole. Easy to make a tool to expand the rivnuts.  Screw a nut onto a bolt, then a washer then screw bolt into rivnut.  Hold wrench on the bolt then start backing off the nut until the rivnut is done.

Yeah the endpiece looks like stainless.. Rivnuts might be and easy solution.

I have supertrapps on 2 bikes. Have been diligent with the anti-seize but sooner or later I might be dealing with stripped screws.
Hope I never go there, but the rivnut solution sounds promising.

I had 2 rivnuts that were stripped out on mine. I called Supertrapp to order some & they sent them to me free of charge. Give em a call.

When you re-pack your muffler, use fiberglass cloth instead of batting, wrap it around baffle several times and secure with stainless wire.  Will last very long time and not blow out back of pipe in little bits.  And use plenty of HIGH temp anti-sieze.
