I wonder if the lower bushing is not far enough down. There is hardly any clearance from where the release finger comes too close to the snap ring of the pushrod. (not quite on center) If the bushing was a 1/16" lower, the fingers would not touch/destroy the snap ring.

I've seen pics of other kicker covers that had the lower bushing sunk in just a bit more.

I know I need a washer of sorts below the release finger to prevent wear on the cover material, but could it be maybe 1/2 the thickness? Or should the bushing be pressed in another c-hair or so?

The release finger should be close to but not able to contact the bearing clip.  The bushing should be pressed in far enough to accomodate a small diameter one sixteenth inch thick washer (6443HW) between the release finger and the lower bushing.

I used the heat gun for several minutes, then stuck a shaft to it and pounded. Got about 1/32" which is close to what I was shootin for. It's hard to tell in the crappy cell-fone pic.
